Designing Artwork That Actually Works as a Patch
Most patch problems are decided at the design stage, long before anyone chooses a material. A design that works on screen has been built under rules that don't apply once it becomes thread on fabric.
Design for the finished size, not the screen
The single most useful habit: scale your artwork to its actual finished width and look at it there. Not zoomed in, not on a big monitor — at 3 inches on paper, at arm's length.
Everything below follows from what you see at that size. A logo that's beautiful at 300px on a website may have a tagline that becomes an unreadable smudge at 3 inches in thread.
Colour count
For embroidery, three to five colours is the practical sweet spot. Each additional colour means another thread change: more machine time, more cost, and another boundary where two colours have to meet cleanly.
Fewer colours also tends to look better. Limited palettes read as deliberate and confident; a patch trying to reproduce a twelve-colour illustration usually looks muddy.
This constraint disappears with woven and sublimated patches, where colour count is essentially free. If your design genuinely needs many colours, that's a signal about which process to choose rather than a reason to compromise the artwork.
Contrast matters more than on screen
Adjacent thread colours of similar value blur together at a distance. Two mid-tone blues that look distinct on a monitor become one shape on a patch across a room.
Check by converting your design to greyscale. If two adjacent areas look the same grey, they'll read as one shape in thread. Push the values apart — usually by darkening one or adding an outline between them.
Outlines earn their place
Patches sit on a garment whose colour you may not control. A design without a defined edge can dissolve into a similar-coloured shirt.
An outline — a satin border around key shapes, or a full border around the patch — gives the eye something to lock onto and separates the design from whatever it's applied to. It's why so many traditional badges have them.
Negative space is a feature
The instinct is to fill every area with colour. Resist it. Open areas:
- Reduce stitch count, so cost and machine time drop
- Keep the patch flexible instead of a stiff board
- Give the design room to breathe and read faster
Letting the backing colour serve as one of your colours is a legitimate and often better choice than filling it.
Shape
Simple geometric outlines — circle, shield, rectangle, oval — allow a merrowed border and read as a classic badge. Irregular silhouettes need a laser-cut edge but let your logo's own shape do the work. Neither is better; they're different intentions. See merrowed vs laser-cut borders.
Watch out for shapes with narrow protrusions — a thin spire, a pointed tail. In embroidery these are fragile; in PVC they can tear. Thicken them or absorb them into the main body.
Type
The most common failure point. Embroidery holds lettering to roughly 5mm; below that letters fill in. That's covered fully in small text in embroidery, but the design-stage takeaway:
- Prefer bold sans-serifs over light or serif faces
- Give text its own line at a readable size rather than tucking it under the mark
- Be willing to drop a tagline entirely — a clean patch beats a complete but mushy one
- Curved text around a circular border is traditional and works well, but needs the arc set properly rather than warped
Things that don't translate
Worth knowing before you design them in:
- Gradients — thread is discrete strands; use sublimation if you need them
- Drop shadows and glows — soft edges have no thread equivalent
- Photographic imagery — sublimation only
- Very thin strokes — under about 1mm at final size, they vanish
- Transparency and overlays — every area is one solid colour
What to send
Vector (AI, EPS, PDF, SVG) is ideal because it scales cleanly and shapes are unambiguous. A large, sharp PNG works fine — we redraw either way, so clarity matters more than format. Include your Pantone references and say what the finished width will be.
